frisco-rigid,
I will try to better describe what is happening.
This symptom I am calling a missfire is like when you reach the rev limit on a rev limiter.
At anything over approximately half throttle in any gear I hear a blatblatbblatblat sound and there is a great drop in power. It is quite distinct and I have to back off of the throttle, then ease it back on if I want to continue forward motion. It always happens the same way at I think the same revs. The symptom does not appear gradually it is there untill I back off. Giving more throttle does not clear it only backing off does. I know what a missfire feels and sounds like from an loose wire or weak spark. I am also familiar what a flat spot is like from when I was running the original CV. It used to backfire through that carb to I think.
Regarding the S&S E being too big this bike runs very well with the stock pipes and the longshots minus the baffles. Its actually a very quick bike for a old and mostly stock evo. It was quite a bit faster than most stock UK bigtwins (evos and twincams) but I put that down to USA vs Rest of the World gearing. I believe that USA model gearing is lower due to your lower speed limits (at least it was in 1986).
Regarding the mainjet I am running a 0.72 but have tried 0.68, 0.74 and 0.78. Changing the jet does not effect my symptom in any way. I also have experimented with the intermediate jet without change also. I knew it wouldn't but I was in the state of mind where I would try anything.
Regarding compression I had the jugs off three years ago due to base gasket leaks and had a good look at the cylinder walls and the heads. This is not a new engine (60000 Miles) but there were no obvious problems at all.
This bike used to oil plugs monthly with the standard coil and ignition making it very difficult to start untill I changed the ignition to single fire and installed a high output coil. I also went with SE wires at that time. The bike has always started easily since then.
My next day off is Sunday so will check the timing and for inlet and exhaust leaks. Then I will pull the baffles and see if they are blocked. If they turn out to be clear I might cut them down to reduce the back pressure and see what that does.

Your descriptions and comparison to the Rev-limiter is very good.. Unfortunately it doesn't make a diagnosis any easier..

Hopefully you'll spot something wrong with those baffles, repair the prob and ride on..

You obviously know your sickle very well, good man..

I didn't see reading in the wall of text, so if I missed someone else saying this I am sorry.

When you tuned or had the bike tuned, did you have the baffles in or out? I know it made a huge diffrence on my old bike (Kawa Ninja) and had horrid backfires and it missing after just 1 min because it was running really rich (more air needs more fuel and less restrive intake/exaust lets stuff flow better). But, if somedays you run with them in and some out, kinda SOL for one or the other. IF this is the issue, would have to make a choice between one or the other. OR, somewhere in the middle with a little loss on one side but might eleminate the other.

Just a shot in the dark. Could be way off but I figured it couldn't hurt.

After removing the baffles, having a close look at them and not finding any blockage at all I decided to cut them down. The bike now runs great and pulls strong throughout the rev range and I no longer get a mist of gas from the carb. However it is way too loud like this so I will have to source another full set of pipes or slipons to fit an old stock set I still have. Kromeworks and Cycleshack's slipons were suggested earlier but I am having trouble finding them here in Oz does anyone one have any other suggestions for a replacement that looks and sounds good without being illegally loud but is at the same time free flowing????
I have come to the conclusion that V&H longshots with supplied baffles are much more restrictive than stock HD pipes. I think it is the long length of the longshot that has caused my problem so am looking for a shorter pipe now.
